As described by the US department of energy, heating and cooling accounts for 56% of a typical home, these expenses represent a great portion of our electric bills and can be a serious burden to energy plants according to peak hours during summer or winter seasons, thats why we need to learn how to lower our energy consumption which will in term help us save money.

Generators and Its Types

Today, we are very dependent on a steady power supply. The use of electrical devices like refrigerators and computers means we can't go without power for very long or there will be serious consequences. Even so, power outages still occur. The one the US experienced in 2003 affected over 60 million people and was the largest outage to occur in US history. California recently experienced a wave of rolling blackouts. A New Orleans without power descended in chaos in the wake of Hurricane Katrina.

To counter this, many institutions and individuals have bought their own power sources in the form of electrical generators.

How a Generator Works Basically speaking, a generator is a device which uses a magnet in order to induce a flow of electric current in a circuit, much like how a water pump pushes water through a hose.

A generator functions because of the relation between magnetism and electricity. If electrons (the parts of an atom which carry a negative charge) move through something conductive like a wire, they generate a magnetic field. Conversely, if a magnetic field is placed near a wire and moved, its motion causes the electrons in the wire to move because of a change in electrical potential. This is known as a current.

In the 1830s, Michael Faraday discovered this principle and built the first electromagnetic generator known as the Faraday disc, which used a copper disc rotating between the poles of a horseshoe magnet. In 1832, the first dynamo was built consisting of a power-producing armature moving within a stationary magnetic field.

Types of Generators The first generators were used in industry and later on to provide electrical power to homes. The past few years have seen the proliferation of engine-generator sets also known as gensets or simply generators for a variety of purposes. There are gasoline generators, diesel generators, liquefied petroleum gas generators, and propane generators; there are even human-powered generators, such as those found in some types of radios and the small sets found in bicycle lights.

Standby generators â€" These are large, often permanent units that are stationed outside a home, office building, warehouse, shopping mall, and the like to provide backup power in case the mains electricity switches off. These sets are plugged into the main electric lines and can sense when a power interruption has occurred. They automatically start and provide emergency power generating a few seconds after coming online.

Portable generators â€" These are designed to be transported whether on a cart, trailer or by hand to provide power where there is no utility power supply, as in campsites and construction sites. Their output is sufficient to run appliances such as pumps, refrigerators, lights, radios, and televisions, and the larger ones can be used to power sound systems, high-intensity lights and parked aircraft. The smaller generators typically use gasoline as fuel, whereas the larger ones, capable of providing up to 1,000 kilowatts or more of electricity, use either gasoline, diesel fuel, natural gas, or propane.

Commercial generators - In areas where the power supply is intermittent or lacking as in Third World provincial areas, generators can also be set up to provide additional power.

Alternative Home Fuel Options

When most people think of fuel for home furnaces, electricity immediately comes to mind. But there may very well be cases where electric isn't the best option for fueling home furnaces.

Consider these situations and the alternatives to electric. While electricity is a clean fuel in many ways, it may also be the most unreliable in some areas. For people in rural areas, electric power is often at the mercy of nature. Storms notoriously knock out power - sometimes for days or weeks. If you're considering buying or building a house in a rural area, take a good look at the power source and evaluate the possibility of being without power.

If you're on a side road with only a few houses, you're not likely to be at the top of the priority list in the event of major power problems. The electric company will likely get power to those lines that supply lots of customers before they come back to the lines that power only a few houses.

Winter storms are notorious for knocking out power in rural areas - not good for those with home furnaces powered by electricity. When snow, sleet and freezing rain settles on tree limbs, they tend to snap - often taking power lines with them.

So you decide against electricity as the fuel for your home furnace and decide to power with gas. Some rural areas may not have natural gas service and those people depend on companies to deliver butane. Butane tanks usually hold several hundred gallons of fuel, giving you a sure sense of security as you head into the cold winter months. Don't be so sure. Most home furnaces that use either natural gas or butane also depend on electricity to power the fan. Without the fan, the air won't get distributed through the vents and the furnace simply won't kick on.

Some people even use wood furnaces - a large wood-burning stove that sends air through the home's duct work, just like a traditional electric or gas furnace. Again, without electricity, the heat can't be distributed. So what's the answer?

Space heaters are a viable option, especially if you use natural gas or butane. A couple of heaters carefully spaced can be covered or left shut off until needed.

Backup generators can be used to power fans. Even a small generator can provide enough power to operate the fan on gas home furnaces. Some people choose to have firewood available and use that in either a fireplace or a wood stove when electricity is off.

Some people have even gone to the expense of setting up their own power source, though it's typically expensive to do so. Wind power is one of the most popular, in the form of windmills. Regardless of what you choose to fuel your home furnaces, take a minute to consider how you'd get by if something happened to your primary fuel source.

Small Power Generators

Electrical generators are used to produce electricity by converting mechanical energy (energy created by a motorized or automated system) into electrical energy, so as to power up some device that relies on electricity; power generator is the more generic term used for any system that uses some mechanism to create power.

Many power generators make use of diesel in order to maintain their mechanical process; this generates a great deal of pollution and is also not a readily accessible option in different parts of world, where diesel and other fuels are too costly, or too difficult to gain access to.

Replacing An Outlet or Light Switch

It's not something you give much thought to, most people never consider replacing their power outlets or light switches unless it's for redecorating purposes. But sometimes there is a real need to do this, especially if they are worn out and becoming an electrical fire hazard. Worn out receptacles can be annoying if they quit working sporadically.

Replacing these isn't expensive, you can pick one up for a couple of dollars at any hardware or home improvement store. When you're ready, be sure you turn off the power to that switch because you do NOT want any electrical shocks or burns. Test to be sure the power is truly off with a circuit tester.

Here's a rough step by step on how to replace your outlet receptacles.

1. Remove the outlet cover and then unscrew it from the mounting.

2. Pull it out of the box so you can work with it easier. If you're not electrically inclined it's best to label the wires so you know what location to put them back to.

3. Disconnect all the wires and remove the old outlet.

4. Be sure your new outlet is rated for the circuit you're on. Reconnect the wires as instructed with the directions.

5. Put the outlet cover back on, screwing everything in again.

6. Test it for power.

What if you need to replace a light switch? This is not a difficult task either and the replacement part is also inexpensive.

Again, turn off the power to work in a safe environment. Repeat steps 1 through 3 from the outlet replacement above. This time be sure to mark the white wire as being hot. Disconnect the wires from the old switch and attach them to the new one. When everything is secured and screwed in tight, push the switch back into the receptacle box and replace the cover.

Understanding Your Circuit Breakers

One of the most common electrical troubles that you will run into is going to be a tripped circuit breaker of a blown fuse.

You should know where your circuit breakers or fuse box are located well in advance and become some what familiar with it.

Do not wait till you have no lights and then run around the house in dismay or panic not knowing what to do. Most of the time if you loose lights or power in one of the rooms of your house you will just have to re-set your circuit breaker or change your fuse.

Inside your circuit breaker box you will see a bunch of black items that look like switches that move left to right or side to side. When a breaker is tripped you should see a red indicator on the left side of the breaker switch itself. Most breaker switches are designed this way, although I have seen some that do not show this and the only way you will know that it is tripped is by re-setting the breaker.

Re-setting the breaker is simply done by switching from left to right, you will hear a distinct click as you do this, that is the point of re-setting.

There are many reasons that a circuit breaker will trip but, the most common of them will be overloading a circuit. What I mean by this is you are trying to run too many things on one circuit. How many times have you plugged in your hair dryer and lost power to the bathroom? Most likely you may have had a curling iron plugged in at the same time. Both of these small appliances are high wattage items and most likely cannot be run at the same time. Another example could be the coffee maker and the microwave in the kitchen.

As you get familiar with your circuit breakers you should label them so you know what each one is for hopefully this will be already done for you, but if not this is easy to do. You can do this with a helper and the easiest way is to turn on a light in the room that you are trying to identify. Then start switching the breakers to the off state. When the light in that particular room goes out then you know you have found the correct breaker for that room.

Usually on the door of the breaker box there should be an area where you can write on so you can identify each breaker, if not be creative and draw yourself a diagram which you or anyone in the household can understand. These tips should help you when the lights go out the next time, and you wont have to panic while trying to figure things out

Basic tips for troubleshooting generators.

Safety is the primary concern in troubleshooting generators. If you haven't received formal training in generator theory and safety, you shouldn't attempt generator troubleshooting. Leave the job of testing a running generator to trained individuals only Furthermore, first-aid training in treating victims of electrical shock -- and other injuries associated with servicing generators -- should be a major consideration for every dealership.

Before you try to diagnose a generator problem, check the engine or other power source to make sure that it has been serviced and is operating correctly. If the power source is an engine, perform proper maintenance and tune-up procedures before evaluating the generator. Check the engine governor to ensure the engine remains at a stable rpm when electrical loads are applied. The generator engine's governed rpm isn't as critical for power tools and resistance loads, such as electric wire heaters, as it is for machinery that is tuned to 60cycles per second (cps) current. For example, if a motor must run at 3,600 rpm, it must have a 60-cps current to time it. If the current is 61 cps, the motor would run at 3,660 (61 cycles x 60 seconds) rpm.

The first step in generator troubleshooting is to conduct a visual inspection before doing any electrical tests. Looking the generator over carefully should expose any environmental factors that might contribute to the problem. As you remove the generator cover and begin your inspection, look for the following:

A small variation in the current output is very important if the generator is supplying power to electronic equipment that requires precision timing. Once when my power went out, I started an old generator to operate my computer. However, the computer's emergency power conv ersion system wouldn't come up. I checked the voltage, and it was fine. The frequency, however, was 61 cps. Slowing down the generator fixed the problem quickly. Having a volt-ohm meter (vom) that accurately measures alternating current is a must when servicing generators

* Rusted or corroded connections. An oxidized connection will prevent the circuit from being completed. This applies not only to the major cables externally, but also to the electronic control devices internally.

* Carbon flash deposits around the 110-vac and 120-vac receptacles. This will indicate whether the device that was plugged into the generator shorted out the receptacle. The device may have shorted the generator to ground and caused a carbon flash when the plug prongs touched the receptacle. Also, check for carbon flash where the brushes touch the rotor's slip rings. A broken spring will allow the brush to bounce and flash.

* Signs of overheating. Discoloration of the slip rings and a burnt smell should be noticeable inside the generator. Look to see if the windings turned black. The insulative sprays that manufacturers use to insulate the windings may vary in color from shades of reddish brown to light brown to dark brown, so try to compare the color to that of a new unit.

* Wire insulation that is heat-hardened. Fabric and plastic insulation hardens over time due to heat exposure and overheating. Long-term heating should be more uniform. A short, excessive heat cycle may have less hardening and burning at the unit's outer perimeters and excessive heat signs toward the center or heat source.

* Insects that have developed a community inside the generator. Their nests and debris can cause electrical shorts. Generators left out in the elements, such as for running water wells, provide a nice home for critters such as spiders, wasps, and mice.

* Loose bolts, screws, and fasteners. This condition will either prevent full-time service or give intermittent service depending on the situation.

* Problems in quick disconnect connectors. These are often overlooked. A quick disconnect could have one to a dozen male-female connections. These are often inside some plastic or rubber cover that prevents you from seeing any possible corrosion. In electrical troubleshooting, always unplug and plug in all connectors three times to produce a freshly scraped metallic surface for good electrical contact. If the unit works after that, soak the connectors first in vinegar for a few minutes, then in a baking soda solution. Rinse the unit thoroughly, with distilled water. This acid/base wash will remove corrosion, but not oil or grease. Blow dry thoroughly. If you know how to use an ohm meter, check for zero ohms on all connections. Spray the contacts with an electrical insulative spray before reassembling them.

* Crimp connections. These connections have several problems. Even though they're widely used, they represent the least professional fix. First, they come loose as the machine vibrates, and lose consistent, quality contact. Second, because dissimilar metals are in contact, a galvanic cell is set up that results in corrosion when moisture is present.

* Solder joints that have cracked or broken loose. This condition occurs much less frequently than crimped connections and basically results from poor-quality workmanship.

* Worn insulation allowing wires to short. Insulation deteriorates from physical contact when wires rub together due to vibrations. Eventually, the internal wires can short to each other or to ground.

* Oil or grease on slip rings. This isn't a common problem, but it occurs when engines start smoking or oil leaks develop.

* Crossed wires. Mistakes happen, especially if someone else worked on the generator before you.

* Fuses, circuit breakers, and ground fault interrupts. These can easily be tested with a volt-ohm-meter.

* Brushes making poor contact. This occurs when springs deteriorate or the slip rings need cleaning, and can easily be checked with an ohm meter. There should be zero ohms resistance across the brushes. Be sure to isolate the brushes from the controller before measuring.

After conducting a thorough physical inspection of the generator, replace the cover, and start the engine. Take voltage readings on all the receptacles. V/hat are they? Does a 120-vac receptacle read 128 vac? Is this bad? Normally, it isn't. Lower voltages are more detrimental than higher voltages. Lower voltages overload electric motors very easily and cause them to bum. How high should a voltage go? Well, I've never seen that in print, but I suspect no more than 130 volts for some appliances and less for others. Keep the output voltage approximately 120 to 125 vac. My electricity provider delivers 128 vac to my residence!

This photo illustrates how easy it is to take a resistance reading on a brushless rotor. Resistance measurements can be taken on most generators and compared to manufacturers' specifications. With the generator isolated from any alternating current source, an ohm meter often pins down the problem without having to take voltage readings internally while the unit is running.

Maintenance and Troubleshooting of Electric Motors

Motor Maintenance - SCHEDULED ROUTINE CARE

Introduction
The key to minimizing motor problems is scheduled routine inspection and service. The frequency of routine service varies widely between applications.

Including the motors in the maintenance schedule for the driven machine or general plant equipment is usually sufficient. A motor may require additional or more frequent attention if a breakdown would cause health or safety problems, severe loss of production, damage to expensive equipment or other serious losses.

Written records indicating date, items inspected, service performed and motor condition are important to an effective routine maintenance program. From such records, specific problems in each application can be identified and solved routinely to avoid breakdowns and production losses.

The routine inspection and servicing can generally be done without disconnecting or disassembling the motor. It involves the following factors:

Dirt and Corrosion

  1. Wipe, brush, vacuum or blow accumulated dirt from the frame and air passages of the motor. Dirty motors run hot when thick dirt insulates the frame and clogged passages reduce cooling air flow. Heat reduces insulation life and eventually causes motor failure.

  2. Feel for air being discharged from the cooling air ports. If the flow is weak or unsteady, internal air passages are probably clogged. Remove the motor from service and clean.

  3. Check for signs of corrosion. Serious corrosion may indicate internal deterioration and/or a need for external repainting. Schedule the removal of the motor from service for complete inspection and possible rebuilding.

  4. In wet or corrosive environments, open the conduit box and check for deteriorating insulation or corroded terminals. Repair as needed.

Lubrication
Lubricate the bearings only when scheduled or if they are noisy or running hot. Do NOT over-lubricate. Excessive grease and oil creates dirt and can damage bearings. See "Bearing Lubrication" for more details.

Heat, Noise and Vibration
Feel the motor frame and bearings for excessive heat or vibration. Listen for abnormal noise. All indicate a possible system failure. Promptly identify and eliminate the source of the heat, noise or vibration. See "Heat, Noise and Vibration" for details.

Winding Insulation
When records indicate a tendency toward periodic winding failures in the application, check the condition of the insulation with an insulation resistance test. See "Testing Windings" for details. Such testing is especially important for motors operated in wet or corrosive atmospheres or in high ambient temperatures.

Brushes and Commutators (DC Motors)

  1. Observe the brushes while the motor is running. The brushes must ride on the commutator smoothly with little or no sparking and no brush noise (chatter).
  2. Stop the motor. Be certain that:
    • The brushes move freely in the holder and the spring tension on each brush is about equal.
    • Every brush has a polished surface over the entire working face indicating good seating.
    • The commutator is clean, smooth and has a polished brown surface where the brushes ride.
      NOTE: Always put each brush back into its original holder. Interchanging brushes decreases commutation ability.
    • There is no grooving of the commutator (small grooves around the circumference of the commutator). If there is grooving, remove the motor from service immediately as this is a symptomatic indication of a very serious problem.
  3. Replace the brushes if there is any chance they will not last until the next inspection date.
  4. If accumulating, clean foreign material from the grooves between the commutator bars and from the brush holders and posts.
  5. Brush sparking, chatter, excessive wear or chipping, and a dirty or rough commutator indicate motor problems requiring prompt service. See "Brush and Commutator Care" for details.

    Brushes and Collector Rings (Synchronous Motors)

  1. Black spots on the collector rings must be removed by rubbing lightly with fine sandpaper. If not removed, these spots cause pitting that requires regrinding the rings.
  2. An imprint of the brush, signs of arcing or uneven wear indicate the need to remove the motor from service and repair or replace the rings.

  3. Check the collector ring brushes as described under "Brushes and Commutators". They do not, however, wear as rapidly as commutator brushes.

BEARING LUBRICATION

Introduction
Modern motor designs usually provide a generous supply of lubricant in tight bearing housings. Lubrication on a scheduled basis, in conformance with the manufacturer's recommendations, provides optimum bearing life.

Thoroughly clean the lubrication equipment and fittings before lubricating. Dirt introduced into the bearings during lubrication probably causes more bearing failures than the lack of lubrication.

Too much grease can overpack bearings and cause them to run hot, shortening their life.

Excessive lubricant can find its way inside the motor where it collects dirt and causes insulation deterioration.

Many small motors are built with permanently lubricated bearings. They cannot and should not be lubricated.

Oiling Sleeve Bearings
As a general rule, fractional horsepower motors with a wick lubrication system should be oiled every 2000 hours of operation or at least annually. Dirty, wet or corrosive locations or heavy loading may require oiling at three-month intervals or more often. Roughly 30 drops of oil for a 3-inch diameter frame to 100 drops for a 9-inch diameter frame is sufficient. Use a 150 SUS viscosity turbine oil or SAE 10 automotive oil.

Some larger motors are equipped with oil reservoirs and usually a sight gage to check proper level.
(Figure 3) As long as the oil is clean and light in color, the only requirement is to fill the cavity to the proper level with the oil recommended by the manufacturer. Do not overfill the cavity. If the oil is discolored, dirty or contains water, remove the drain plug. Flush the bearing with fresh oil until it comes out clean. Coat the plug threads with a sealing compound, replace the plug and fill the cavity to the proper level.

When motors are disassembled, wash the housing with a solvent. Discard used felt packing. Replace badly worn bearings. Coat the shaft and bearing surfaces with oil and reassemble.

Greasing Ball and Roller Bearings
Practically all Reliance ball bearing motors in current production are equipped with the exclusive PLS/Positive Lubrication System. PLS is a patented open-bearing system that provides long, reliable bearing and motor life regardless of mounting position. Its special internal passages uniformly distribute new grease pumped into the housing during regreasing through the open bearings and forces old grease out through the drain hole. The close running tolerance between shaft and inner bearing cap minimizes entry of contaminants into the housing and grease migration into the motor. The unique V-groove outer slinger seals the opening between the shaft and end bracket while the motor is running or is at rest yet allows relief of grease along the shaft if the drain hole is plugged. (Figure 4)

The frequency of routine greasing increases with motor size and severity of the application as indicated in Table 1. Actual schedules must be selected by the user for the specific conditions.

During scheduled greasing, remove both the inlet and drain plugs. Pump grease into the housing using a standard grease gun and light pressure until clean grease comes out of the drain hole.

If the bearings are hot or noisy even after correction of bearing overloads (see "Troubleshooting") remove the motor from service. Wash the housing and bearings with a good solvent. Replace bearings that show signs of damage or wear. Repack the bearings, assemble the motor and fill the grease cavity.

Whenever motors are disassembled for service, check the bearing housing. Wipe out any old grease. If there are any signs of grease contamination or breakdown, clean and repack the bearing system as described in the preceding paragraph.

HEAT, NOISE AND VIBRATION

Heat
Excessive heat is both a cause of motor failure and a sign of other motor problems.

The primary damage caused by excess heat is to increase the aging rate of the insulation. Heat beyond the insulation's rating shortens winding life. After overheating, a motor may run satisfactorily but its useful life will be shorter. For maximum motor life, the cause of overheating should be identified and eliminated.

As indicated in the Troubleshooting Sections, overheating results from a variety of different motor problems. They can be grouped as follows:

  • WRONG MOTOR: It may be too small or have the wrong starting torque characteristics for the load. This may be the result of poor initial selection or changes in the load requirements.
  • POOR COOLING: Accumulated dirt or poor motor location may prevent the free flow of cooling air around the motor. In other cases, the motor may draw heated air from another source. Internal dirt or damage can prevent proper air flow through all sections of the motor. Dirt on the frame may prevent transfer of internal heat to the cooler ambient air.
  • OVERLOADED DRIVEN MACHINE: Excess loads or jams in the driven machine force the motor to supply higher torque, draw more current and overheat.

    • Light Duty: Motors operate infrequently (1 hour/day or less) as in portable floor sanders, valves, door openers.
    • Standard Duty: Motors operate in normal applications (1 or 2 work shifts). Examples include air conditioning units, conveyors, refrigeration apparatus, laundry machinery, woodworking and textile machines, water pumps, machine tools, garage compressors.

    • Heavy Duty: Motors subjected to above normal operation and vibration (running 24 hours/day, 365 days/year). Such operations as in steel mill service, coal and mining machinery, motor-generator sets, fans, pumps.
    • Severe Duty: Extremely harsh, dirty motor applications. Severe vibration and high ambient conditions often exist.
  • EXCESSIVE FRICTION: Misalignment, poor bearings and other problems in the driven machine, power transmission system or motor increase the torque required to drive the loads, raising motor operating temperature.
  • ELECTRICAL OVERLOADS: An electrical failure of a winding or connection in the motor can cause other Windings or the entire motor to overheat.

Noise and Vibration
Noise indicates motor problems but ordinarily does not cause damage. Noise, however, is usually accompanied by vibration.

Vibration can cause damage in several ways. It tends to shake windings loose and mechanically damages insulation by cracking, flaking or abrading the material. Embrittlement of lead wires from excessive movement and brush sparking at commutators or current collector rings also results from vibration. Finally, vibration can speed bearing failure by causing balls to "brinnell," sleeve bearings to be pounded out of shape or the housings to loosen in the shells.

Whenever noise or vibration are found in an operating motor, the source should be quickly isolated and corrected. What seems to be an obvious source of the noise or vibration may be a symptom of a hidden problem. Therefore, a thorough investigation is often required.

Noise and vibrations can be caused by a misaligned motor shaft or can be transmitted to the motor from the driven machine or power transmission system. They can also be the result of either electrical or mechanical unbalance in the motor.

After checking the motor shaft alignment, disconnect the motor from the driven load. If the motor then operates smoothly, look for the source of noise or vibration in the driven equipment.

If the disconnected motor still vibrates, remove power from the motor. If the vibration stops, look for an electrical unbalance. If it continues as the motor coasts without power, look for a mechanical unbalance.

Electrical unbalance occurs when the magnetic attraction between stator and rotor is uneven around the periphery of the motor. This causes the shaft to deflect as it rotates creating a mechanical unbalance. Electrical unbalance usually indicates an electrical failure such as an open stator or rotor winding, an open bar or ring in squirrel cage motors or shorted field coils in synchronous motors. An uneven air gap, usually from badly worn sleeve bearings, also produces electrical unbalance.

The chief causes of mechanical unbalance include a distorted mounting, bent shaft, poorly balanced rotor, loose parts on the rotor or bad bearings. Noise can also come from the fan hitting the frame, shroud, or foreign objects inside the shroud. If the bearings are bad, as indicated by excessive bearing noise, determine why the bearings failed. (See Troubleshooting Problems D and L.)

Brush chatter is a motor noise that can be caused by vibration or other problems unrelated to vibration. See Troubleshooting Problem M for details.

WINDlNGS

Care of Windings and Insulation
Except for expensive, high horsepower motors, routine inspections generally do not involve opening the motor to inspect the windings. Therefore, long motor life requires selection of the proper enclosure to protect the windings from excessive dirt, abrasives, moisture, oil and chemicals.

When the need is indicated by severe operating conditions or a history of winding failures, routine testing can identify deteriorating insulation. Such motors can be removed from service and repaired before unexpected failures stop production. See "Testing Windings".

Whenever a motor is opened for repair, service the windings as follows:

  1. Accumulated dirt prevents proper cooling and may absorb moisture and other contaminants that damage the insulation. Vacuum the dirt from the windings and internal air passages. Do not use high pressure air because this can damage windings by driving the dirt into the insulation.
  2. Abrasive dust drawn through the motor can abrade coil noses, removing insulation. If such abrasion is found, the winding should be revarnished or replaced.
  3. Moisture reduces the dielectric strength of insulation which results in shorts. If the inside of the motor is damp, dry the motor per information in "Cleaning and Drying Windings".
  4. Wipe any oil and grease from inside the motor. Use care with solvents that can attack the insulation.
  5. If the insulation appears brittle, overheated or cracked, the motor should be revarnished or, with severe conditions, rewound.
  6. Loose coils and leads can move with changing magnetic fields or vibration, causing the insulation to wear, crack or fray. Revarnishing and retying leads may correct minor problems. If the loose coil situation is severe, the motor must be rewound.
  7. Check the lead-to-coil connections for signs of overheating or corrosion. These connections are often exposed on large motors but taped on small motors. Repair as needed.
  8. Check wound rotor windings as described for stator windings. Because rotor windings must withstand centrifugal forces, tightness is even more important. In addition, check for loose pole pieces or other loose parts that create unbalance problems.
  9. The cast rotor rods and end rings of squirrel cage motors rarely need attention. However, open or broken rods create electrical unbalance that increases with the number of rods broken. An open end ring causes severe vibration and noise.

Testing Windings
Routine field testing of windings can identify deteriorating insulation permitting scheduled repair or replacement of the motor before its failure disrupts operations. Such testing is good practice especially for applications with severe operating conditions or a history of winding failures and for expensive, high horsepower motors and locations where failures can cause health and safety problems or high economic loss.

The easiest field test that prevents the most failures is the ground-insulation, or &127megger," test. It applies DC voltage, usually 500 or 1000 volts, to the motor and measures the resistance of the insulation.

NEMA standards require a minimum resistance to ground at 40 degrees C ambient of 1 megohm per kv of rating plus 1 megohm. Medium size motors in good condition will generally have megohmmeter readings in excess of 50 megohms. Low readings may indicate a seriously reduced insulation condition caused by contamination from moisture, oil or conductive dirt or deterioration from age or excessive heat.

One megger reading for a motor means little. A curve recording resistance, with the motor cold and hot, and date indicates the rate of deterioration. This curve provides the information needed to decide if the motor can be safely left in service until the next scheduled inspection time.

The megger test indicates ground insulation condition. It does not, however, measure turn-to-turn insulation condition and may not pick up localized weaknesses. Moreover, operating voltage peaks may stress the insulation more severely than megger voltage. For example, the DC output of a 500-volt megger is below the normal 625-volt peak each half cycle of an AC motor operating on a 440-volt system. Experience and conditions may indicate the need for additional routine testing.

A test used to prove existence of a safety margin above operating voltage is the AC high potential ground test. It applies a high AC voltage (typically, 65% of a voltage times twice the operating voltage plus 1000 volts) between windings and frame.

Although this test does detect poor insulation condition, the high voltage can arc to ground, burning insulation and frame, and can also actually cause failure during the test. It should never be applied to a motor with a low megger reading.

DC rather than AC high potential tests are becoming popular because the test equipment is smaller and the low test current is less dangerous to people and does not create damage of its own.

Cleaning and Drying Windings
Motors which have been flooded or which have low megger readings because of contamination by moisture, oil or conductive dust should be thoroughly cleaned and dried. The methods depend upon available equipment.

A hot water hose and detergents are commonly used to remove dirt, oil, dust or salt concentrations from rotors, stators and connection boxes. After cleaning, the windings must be dried, commonly in a forced-draft oven. Time to obtain acceptable megger readings varies from a couple hours to a few days.

BRUSH AND COMMUTATOR CARE
Some maintenance people with many relatively trouble-free AC squirrel cage motors forget that brushes and commutators require more frequent routine inspection and service. The result can be unnecessary failures between scheduled maintenance.

As indicated in Troubleshooting Problem M on Page 27, many factors are involved in brush and commutator problems. All generally involve brush sparking usually accompanied by chatter and often excessive wear or chipping. Sparking may result from poor commutator conditions or it may cause them.

The degree of sparking should be determined by careful visual inspection. The illustrations shown in
Figure 5 are a useful guide. It is very important that you gauge the degree number as accurately as possible. The solution to the problem may well depend upon the accuracy of your answer since many motor, load, environmental and application conditions can cause sparking.

It is also imperative that a remedy be determined as quickly as possible. Sparking generally feeds upon itself and becomes worse with time until serious damage results.

Some of the causes are obvious and some are not. Some are constant and others intermittent. Therefore, eliminating brush sparking, especially when it is a chronic or recurring problem, requires a thorough review of the motor and operating conditions. Always recheck for sparking after correcting one problem to see that it solved the total problem. Also remember that, after grinding the commutator and properly reseating the brushes, sparking will occur until the polished, brown surface reforms on the commutator.

First consider external conditions that affect commutation. Frequent motor overloads, vibration and high humidity cause sparking. Extremely low humidity allows brushes to wear through the needed polished brown commutator surface film. Oil, paint, acid and other chemical vapors in the atmosphere contaminate brushes and the commutator surface.

Look for obvious brush and brush holder deficiencies:

  1. Be sure brushes are properly seated, move freely in the holders and are not too short.
  2. The brush spring pressure must be equal on all brushes.
  3. Be sure spring pressure is not too light or too high. Large motors with adjustable springs should be set at about 3 to 4 pounds per square inch of brush surface in contact with the commutators.
  4. Remove dust that can cause a short between brush holders and frame.
  5. Check lead connections to the brush holders. Loose connections cause overheating.

Look for obvious commutator problems:

  1. Any condition other than a polished, brown surface under the brushes indicates a problem. Severe sparking causes a rough blackened surface. An oil film, paint spray, chemical contamination and other abnormal conditions can cause a blackened or discolored surface and sparking. Streaking or grooving under only some brushes or flat and burned spots can result from a load mismatch and cause motor electrical problems. Grooved commutators should be removed from service. A brassy appearance shows excessive wear on the surface resulting from low humidity or wrong brush grade.
  2. High mica or high or low commutator bars make the brushes jump, causing sparking.
  3. Carbon dust, copper foil or other conductive dust in the slots between commutator bars causes shorting and sometimes sparking between bars.

If correcting any obvious deficiencies does not eliminate sparking or noise, look to the less obvious possibilities:

  1. If brushes were changed before the problem became apparent, check the grade of brushes. Weak brushes may chip. Soft, low abrasive brushes may allow a thick film to form. High friction or high abrasion brushes wear away the brown film, producing a brassy surface. If the problem appears only under one or more of the brushes, two different grades of brushes may have been installed. Generally, use only the brushes recommended by the motor manufacturer or a qualified brush expert.
  2. The brush holder may have been reset improperly. If the boxes are more than 1/8" from the commutator, the brushes can jump or chip. Setting the brush holder off neutral causes sparking. Normally the brushes must be equally spaced around the commutator and must be parallel to the bars so all make contact with each bar at the same time.
  3. An eccentric commutator causes sparking and may cause vibration. Normally, concentricity should be within .001" on high speed, .002" on medium speed and .004" on slow speed motors.
  4. Various electrical failures in the motor windings or connections manifest themselves in sparking and poor commutation. Look for shorts or opens in the armature circuit and for grounds, shorts or opens in the field winding circuits. A weak interpole circuit or large air gap also generate brush sparking.

Steps

  1. Choose a home automation standard. The two dominant standards are X10 and Insteon. X10 was created by the X10 company, and Insteon was created by Smarthome. Both are similar; X10 tends to be cheaper, while Insteon provides more data for your home automation system to work with.

  • Whenever possible, use wired modules (like wall switches) in place of plug-in modules. This will insure that you can still operate your lights and appliances without having to use your home automation system
  • Once you have your system up and running, consider writing code that allows it to connect to the Internet and gather data from websites. This sort of code allows your system to access all kinds of information, and with good programming, it can then make choices based on that information (i.e. flashing lights to warn you when a storm watch is issued).
  • To conserve electricity, consider adding sensors to your system. These will allow your system to automatically turn off lights when you leave a room.

AFCI Circuit Breakers - Is Technology Making Us Less Competent?

Automobile maintenance got too complex for most do-it-yourselfers. The same has been happening with some home repairs. With home electrical, it just got trickier -- with the requirement of "arc-fault protection" for most areas of the house.

An arc-fault circuit interrupter (AFCI) is a special circuit breaker in your electrical panel designed to sense arcing (sparking) that might present a fire hazard.

These have been required for bedroom areas of homes built since 2002. Beginning in 2008 they are also required to cover most other areas -- except those that must already have ground-fault (GFCI) protection. Because AFCI devices have some ground-fault sensing also built into them, it looks like the AFCI is the wave of the future in home electrical safety technology, perhaps replacing GFCI devices as well as regular breakers.

Should you welcome this as a good safety net, or do you wonder if it is part of a sticky spider web, brought to you by manufacturers, insurance companies, and regulatory engineers? I won't answer that for you or try to give statistics. What I will do here is point out what a homeowner is up against if one of these new breakers should happen to trip off.

Standard old fuses and circuit breakers would blow or trip for three possible causes.

Two of these were common and familiar to most people:
1. Either electrical usage was excessive (an overload)...
2. Or current was trying to get way out of control from wires faulting (a "short").
Many homeowners could handle the troubleshooting needed to solve these conditions. (The third problem has to do with poor connections right at the fuse or breaker, which overheat it and make it blow when it wouldn't otherwise.)

An arc-fault breaker will trip for any of these same problems, but in addition it will trip for some ground-faults and for arc-faults.

If an AFCI trips, how will you know what sort of cause you are looking for? Will you have to become more dependent on professionals from the industries that dreamed these things up?

In general and in a nutshell:
*An overload (or an overheating breaker) will correspond to heavier usage;
*A short or ground-fault will tend to continue to trip the AFCI very soon after you reset it;
*An arc-fault will tend not to repeat the tripping soon, since the conditions for an arc to get going do not often persist after the arc is stopped by the tripping.

If an arcing condition does exist somewhere on such an AFCI circuit, you may have to put up with the nuisance of the occasional tripping, till it goes away or is solved. But do not get freaked, as if something is going to start a fire.

That is the whole point of these AFCIs -- no such fire will have a chance to start.

And that is the point of many products in our life today -- after hazards have been publicized enough, we will comfort ourselves by buying these things that seem to foolproof life. I hope we are not fools in the process.

One of my pet peeves of contractors; more particularly, electricians has followed us in every single house we have lived in. Label the gosh darn on-off switches that are in the main electrical panel, will ya!

There is nothing more frustrating when one needs to turn the power off for a certain electrical outlet / light switch. You know what is going to happen, right?

The light switch you need to turn off the power will be the one that is the furthest away from the electrical panel. And, of course there is no label on any of the on-off switches which lead you to having to guess through trial and error, one switch box at a time, which one of them provides the power for the area of the house containing the light switch.

Why are the on-off switches in the electrical panel never labeled? Especially the one you want?

Are electricians lazy? Well, to be honest, that is very debatable. There are building codes and electrical codes and laws of physics which electricians need to adhere. But, none of those codes indicates that the wiring or rewiring job is not finished until the switch box is properly and accurately labeled. Or, do they?

So, today's waste of 1/2 an hour with a dozen trips up and down the stairs from one end of the house on the main floor to the electrical panel room at the opposite end of the house in the basement was not enjoyable. Electrical As a Second Language - Getting Terms Straight

Don't be tongue-tied when the repair electrician comes. You need the right words to describe what is happening and what it is happening to. Here's some help to speak better Electrical English.

What's that thing on the wall that turns the light on? A switch? Right! So there must be another name for the special switch-like thing in the whatcha-callit -- in the fuse box, panel, breaker box, whatever that thing is! Right! Well, first that switch-like thing is a circuit breaker (breaker), not a switch or fuse -- unless it is a fuse, which would be a thing that unscrews or pulls out of that big scary box you don't know what to call yet. OK and based on whether that big box has fuses or breakers, it is called a fuse box or breaker box (or either one could be called the service box or electrical panel).

Then what are those things we plug cords into -- in the wall? If you call it a plug or a plug-in, then what do you call that end of the cord you are plugging into it? A plug? Well, there is some room for variety here. Technically, the thing on the wall is called a receptacle. (In the British world it seems to be a socket.) Another commonly accepted term for it is outlet.

With these things straight, you will be able to make yourself understood. What about understanding the electrician when he tells you what your problem was? If he mentions a short or an overload or a faulty breaker, will you know what he is talking about? Let's steady your grasp of electric language a little more.

What is a short circuit (short)? Is it the generic name for any glitch that happens in your home's wiring system? No, a short is something that trips your breaker or blows your fuse. And what will do that? Well, when a live wire is accidentally given a path for its current to flow with little resistance (unlike through a light or appliance in the usual path), a ton of current flows all at once, tripping the breaker or blowing the fuse. That's why we have them -- to stop that current before it melts your wiring down.

What else happens besides short circuits? There is another common condition that trips a breaker, but it wouldn't exactly melt your wires. If the breaker was not in the picture, this condition would just slowly cook the insulation on your wiring. It is called an overload. That is when you (your lights and appliances, that is) are using a little more current on a circuit than its wires will be able to handle without getting too warm. If a breaker trips, you won't know if it was from a short or an overload, but if the breaker lets you reset it after a few minutes, it was probably an overload. The breaker was keeping things from getting out of hand.

One more common problem that can show up in your electrical system is called an open. (You might think it should be called a "closed" because it means the path for current is disrupted.) This happens when a wire is broken (rare) or a wire connection along the circuit is loose or poor. The result is that things on the circuit from that point on do not work; things before that point will still work. And there is no reason for a breaker to trip from this because, if you think about it, current on the circuit is actually reduced by an open.

Now you are equipped to talk Electrical with electrical people. But you will still encounter plenty of people who don't have the lingo straight. Maybe now you can teach them a little ESL (Electric As a Second Language).

GFCI - The Confusing World of the Ground-Fault Circuit Interrupter

Your grandparents had fuses to change. Your parents learned to reset a circuit breaker instead. Now in this generation we also have GFCIs (=GFIs). These are the receptacles (outlets you plug into) that have a "Test" and a "Reset" button on them, often black and red in color. Their purpose is to keep you from being electrocuted. They do not prevent all shocks, just those that could become fatal. And they don't care how much power you use at them -- it is still only your circuit breaker that will trip for an overload.

Ninety-nine percent of the time these GFCIs are preventing possible shock situations, rather than actually stopping a shock in progress. A GFCI compares the current flowing out to and back from anything using electricity from it, and trips (interrupting that current) if ever there is a slight difference between the two. If you were actually being shocked, current would be going to you from the GFCI but (going "to ground" and) not returning through it, so it would trip off.

So you can be glad. But you may also have occasion to be flustered when a GFCI stays off. It won't let you reset it as long as a condition it doesn't like is still there. The GFCI doesn't like it if the wiring or the normal-looking outlets wired downstream from it are leaking current in the way I have described. It doesn't like it when cords, appliances or hand tools plugged into any of its outlets are faulting to ground. In addition, GFCIs produced since 2002 trip or won't reset when they are not receiving power, when they are hooked up incorrectly, or (after 2007) when they themselves become defective. Fussy, fussy!

Therefore, if a GFCI won't reset, don't assume it is bad, which is fairly rare. Look for a cause -- perhaps water invading an outdoor outlet, some cord or appliance that is still plugged in, or a damaged line buried in the yard for a garden outlet.

People don't automatically associate a circuit outage at home with a tripped GFCI somewhere, but a GFCI is usually sensing how current is behaving at other standard outlets besides itself (let's call them daughter outlets) and will shut off power to them too when a fault is present. So it is helpful to know which rooms have been required to have GFCI protection over the years. Beginning in 1973, more and more areas needed their outlets protected: outdoors, bathroom, garage, kitchen, and now laundry. An outage in one of these rooms should spark a hunt (in all such rooms) for a forgotten GFCI.

Since the public has been sold on the value of ground-fault interrupters, many have been installed retroactively, in the places now required of new homes. This can add a confusion. It was not well known that normal outlets in these areas may already be GFCI protected from elsewhere. So now if a fault occurs, either the new GFCI or the old one may trip first. Mission accomplished, but who can keep track of which GFCI to expect to reset?

Finally, don't worry if a GFCI tripped once and then let you reset it. You don't have to know why it tripped. Apparently it was a passing thing. For instance a young guest in the home may have taken an interest in what the pretty buttons in the bathroom would do; you could thank the kid for performing that month's GFCI test.

Installing a New Circuit Breaker

There are only a few steps licensed electricians follow to install a new circuit breaker. In this demonstration, this Orange County Electrician will show you how he safely installs a new circuit breaker.

Step 1

First he will shut the power off at the main panel so the amp sub-panels do not have any live wires. Next, he unscrews the breaker panel. The average home has one panel, which in lays the main breaker and a large assembly of single pole and double pole breakers. There are still live wires which include the bigger wires entering the panel that feed the main breaker. He checks that the incoming wires are not live by using an electrical tester and when the electrical tester reads zero, it is safe to begin installing the new breaker.

Step 2

The next step is to install a new cable clamp. Putting in a cable clamp is simple. Around the edges of the panel box are knockouts. He hammers one of the knockouts with a screw driver so he can screw the new cable clamp into the circuit panel. He now can run the new wire into the circuit panel. Once the new wire is in the circuit panel, he now carefully cuts the outside jacket off of the wire to the circuit clamp.

Step 3

The third step is to connect the ground wire, which is the wire without a sleeve, inside the circuit wire. He places the ground wire into the ground bar. When tightening, he must be careful not to tighten too tightly or the ground wire may break.

Step 4

He will place the neutral wire (white wire) into the neutral line. Cut the tip of the plastic surrounding the neutral wire and slide it into the neutral line. Once again, he screws this wire in place but is careful not to tighten too tightly.

Step 5

Now he will install the circuit breaker. On the bottom of the breaker there is a screw that he loosens. Then he places the last wire under the screw. The last wire will be black. After the black wire is in place, he tightens the screw to hold the wire in place. The breaker that he's installing will have 3 prongs on the backside. These will hold the breaker in position. He aligns the breaker into the empty place and pushes the prongs in. Your circuit breaker is now secure.

Lastly, he removes the knock out from the panel cover and places it over the circuit panel. The customer now has a new circuit breaker.

Originally, it was widely understood that inspection by a qualified person (leading to authority approval) must be organised and paid for by the home-owner or person responsible for the site, which has caused some considerable criticism.

Various generator schemes are tried, mostly employing permanent magnets to create the necessary magnetic field. Ampère and Pixii make the first hand-cranked version (1832); C.G. Page proposed a reciprocating analogue of the steam engine (1850); and H. Wilde made the commercially successful Alliance generator (1866) for powering arc lamps in lighthouses. (An interesting side note: much of the clever work to improve generators was done by instrument makers, such as E.M. Clarke of London, who used galvanic current to "cure" illnesses.) All of these generators employed permanent magnets.

Werner Siemens (1816-1892) perfects the dynamo, a generator in which part of the generator's working current is used to power the field windings, eliminating both the need for permanent magnets and one of the basic limits to generating electric power. Several other inventors, including Wheatstone and Wilde, reached almost the same design at almost the same time, but there is no doubt that Siemens had priority.

1880-1890

Arc lamps were common by 1880, but were difficult to maintain. Thomas Edison (1847-1931) found a simpler solution: in 1879, he perfected a practical incandescent light. More importantly, he subsequently developed and marketed all the bits and pieces for a complete distribution system: underground cables, electric meters, wiring, fuses, switches, and sockets. Although Edison initially was a proponent of DC, when Westinghouse and Tesla promoted more efficient AC, he eventually switched. By 1882, Edison had installed three 125-horsepower "Jumbo" generators at the Pearl Street Station in New York, which fed power to 5,000 lamps in 225 houses. By 1895, electricity was widely available in commercial sections of large cities.

An electric current flows in one direction only. DC is produced by chemical action (i.e. a storage battery) or by electromagnetic induction.

Dynamo

A Machine for converting mechanical energy into electrical energy by electromagnetic induction. A generator.

Electro-Motive Force (EMF)

The force which causes current to flow in a conductor; in other words, the voltage potential.

Full Power Outlet

Enables you to draw the full power of the generator out of one outlet.

Generator

A general name for a device that converts mechanical energy into electrical energy. The electrical energy may be direct current (DC) or alternating current (AC).

Ground

A connection, intentional or accidental, between an electrical circuit and the earth or some conduction body serving in the place of the earth.

How to Choose the Right Electric Generator

Choosing an electric generator can be a confusing process for many people. The options and models available from a wide variety of manufacturers and retail outlets daunt many consumers and deter them from actually choosing and purchasing a generator. This "analysis paralysis" occurs despite a very real desire to obtain the convenience, security, and peace of mind that an electric generator can provide.

We present the following information in an effort to reduce the complexity of the generator selection process by identifying a few key questions and providing answers that are as simple as the subject matter allows. In no way is the information presented here intended to be an exhaustive treatment of the topic.

What’s the single most important thing I must consider? Without a doubt, the most crucial piece of information that you need to know is how much electrical power you will need in your specific situation. Nothing will be more disappointing to you than to buy a generator that does not produce adequate power for your needs.

In order to determine your power requirements, you will need to understand a little about how electricity is measured. It may help to understand electricity flowing through a wire by comparing it to water flowing through a hose. To keep the following explanation from being quite so dry (pun intended,) we will use the water hose analogy.

The first unit of electrical measurement is one you already know — volts. Your home has appliances that run on one of two voltages, 120 volts or 240 volts. Most lights and small appliances are 120 volt devices and most bigger items (e.g. electric stoves and clothes dryers) are 240 volt devices. In our water hose analogy, volts may be thought of as the pressure of the water in the hose.

The next electrical term you need to know is amperes, often shortened to amps. Amps are used to measure the flow of electric current. Think of electricity flowing in a wire just as water flows in a hose.

The final unit of electrical measurement you will need to consider is watts, which should be somewhat familiar to you. Watts ratings are printed on light bulbs; other devices like hair dryers and electric heaters are also defined by their wattage requirements. Watts are a measure of electrical power and are calculated by multiplying volts times amps. In our water hose example, the water coming from the end of the hose, taking into account both pressure (volts) and flow (amps), provides the power (watts) to do the work.

OK, I know what watts are, but how do I determine how many I need? That’s probably the hardest question of all to answer because there are so many variables to consider. But in the simplest terms possible, follow these steps.

First, determine what electrical devices you will want to run from the generator and look at the application guide to determine the watts required for each electrical device. (Remember that the guide is just a guide; actual wattage requirements vary significantly among brands and types. The most accurate way to determine the actual power requirements for any given device is to read the label on the device itself or the manual that came with it.)

Second, look to see if the electrical device you want to run has a starting wattage requirement that is larger than the running wattage requirement. If it does, use the starting wattage requirement.

Finally, add together the wattage requirements for all the electrical devices that you want to run or start at the same time. This is the minimum wattage you will need from a generator. You should also consider the current ratings of the electrical outlets (receptacles) on the generator as well as the outlets’ mechanical configuration. Be sure that the outlets are the right match for the electrical devices you want to power. And remember that watts are like dollars — it’s always better to have more than you think you will need.

What are the major parts of a generator? There are four major components of an electric generator: the engine which provides the mechanical power, the alternator (often called a "genhead") which is attached to the engine and turns the mechanical energy into electricity, an output/control panel which provides a place for the electrical outlets (receptacles), circuit breakers, and controls (switches), and a metal frame to hold the whole thing together. In addition to these four major components, there may also be a fuel tank separate from the engine and often mounted on top of the frame.

What do I need to know about engines? Your first concern should be the types of fuel they can use. Generators are available with engines that run on gasoline, diesel fuel, liquefied propane (LP) gas, or natural gas. Unless you have expertise with some other fueling system, gasoline power is your best choice

With engines, the second thing you need to think about is the brand name. Choose one that you know and trust, and for which you can obtain service in your area. DeVilbiss Air Power Company sells generators equipped with Honda, Briggs and Stratton, and Tecumseh engines, all of which have an excellent network of service centers.

There are two technical issues that you should also consider. First and most important is whether the engine is an OHV (Overhead Valve) engine. OHV engines start easier, run quieter, last longer, and produce lower emissions than non-OHV engines. They also cost more, but if your budget allows it, an OHV engine is the best choice. The second issue is whether or not the engine has a cast iron sleeve (often abbreviated CIS) in the cylinder. This CIS is actually a liner in the cylinder of the engine which reduces wear and makes the engine last longer. Most OHV engines also have cast iron cylinder sleeves, but you should check to be sure; the added cost of a CIS is small and is well worth looking for. Both features are very important if you expect to use your generator often or for long periods of time.

What do I need to know about alternators? The alternator is the "business end" of the generator and actually produces the electricity, so it’s important to look for an alternator that is built to last. Look for an all-metal design because plastic housings can warp over time and cause the moving parts of the alternator to come out of alignment and break or wear excessively. Get an alternator that uses "ball bearings" instead of "needle bearings;" it will last longer. "Brushless" designs require less maintenance and produce cleaner power that is more suitable for electronic equipment.

What other generator features should I look for? There are a few other features that fall into the "nice to have" category. We will provide a short description of some of them and you can decide which ones are important to you.

- Low oil shutdown is a feature that helps protect the generator engine from the user’s negligence. It shuts the engine down if the oil level drops below a safe operating level. We especially recommend it on generators with large fuel tanks.
- Electric start
generators use a battery to provide the starting power so the user doesn’t have to pull a starter rope. Keep in mind that the battery must be charged regularly (either by running the generator or with an external charger) for the feature to be worthwhile.
- A full power switch allows you to switch off the 240 volt output in order to get more 120 volt power from the generator. This feature is very useful for starting 120 volt electric motors like those used on air compressors and water pumps.
- Idle control
allows a generator engine to automatically throttle down when no power is being drawn from the alternator. It reduces noise and engine wear but can be annoying if you are using the generator for emergency power.
- An hour meter keeps a record of how long the engine has run (in hours) and can help with oil change scheduling and other maintenance timing.
- A portability kit consists of wheels and handles for moving the generator around and can be a real back saver when dealing with units that weigh over 100 pounds.
- Lift kits
or "skyhooks" are valuable for loading and unloading generators from trucks but usually aren’t needed by homeowners.
- Transfer switches
aren’t part of the generator itself but are required when generators are connected into home wiring. If you’re using extension cords, a transfer switch isn’t needed.

How Generators Work

The term "alternator," to describe what we have been calling an alternator since the late '50s, is now obsolete. Ever since the '96 model year, we are supposed to call them "generators." The name change more accurately describes the function of what we used to call an "alternator."

It is customary to describe a voltage-generating source by the type of voltage it provides; alternators produce alternating current (AC) and generators produce direct current (DC). To be technically correct, it should be called a "generator" since the output is DC.

A generator has two functions in a vehicle. First, it provides the electrical energy to operate the vehicle when the engine is running; and second, it charges the battery at the same time. This makes the generator's performance during engine run important so the computer-controlled engine gets the power it needs to function properly to maximize fuel economy and minimize emissions. The battery is actually "off-line" (not providing) when the generator is generating. If the generator fails and cannot produce electricity, the battery takes over and runs the vehicle until the battery runs down.

Let's take a brief tour through a generator to see how the internal components work together to electrically power the vehicle and charge the battery. A generator contains several major components. Figure 1 shows the electronic voltage regulator, a field/rotor winding and a stator coil. The electronic voltage regulator controls the generator output by controlling the electron current flowing through the rotor. The rotor is a large coil spinning inside the stator winding. Transistor Q1 is a power transistor located in the voltage regulator to control rotor winding current. Current flows up through ground, into emitter, out Q1 collector through the rotor winding back to B+.

The stator winding shown in Figure 1 is a delta connection because the three windings are connected to electrically form a triangle like the Greek letter delta. Since a stator has three windings the generator is said to be a "three-phase system."

As the rotor spins inside the stator winding, electrical energy is induced in each of the stator windings. Each of the outputs from the three stator windings is called a phase and is an AC voltage wave form called a sine wave. The sine wave has a positive alternation (+ peak) and a negative alternation (- peak). Each of the phases reaches its positive peak 120¯ after the previous sine wave as the rotor continues to spin inside the stator.

The AC sine waves are presented to a diode bridge inside the alternator to convert the AC sine waves to DC (B+), as shown in Figure 2. To understand how the diode bridge converts AC to DC, we need to understand how diodes work. Generators use solid-state diodes to do their job in converting AC to DC by a process called rectification (converting AC to DC).

A diode lets electron current flow in one direction but not the other. But how does a diode respond to the voltage of the sine wave? A diode lets electrons pass through the opposite direction the diode's arrow is pointing, as shown in Figure 3. Or, we could say electrons only flow against the arrow. For electron current to flow against the arrow, the diode must be forward biased. That means the diode anode is more positive than the diode cathode. This is forward bias and allows electrons to flow through the diode in the direction against the arrow. Heavy-duty diodes form a diode bridge inside a generator to rectify (convert) the AC produced inside the generator to DC at the generator output.

Looking back at Figure 2, at the connections where a stator winding connects to the diode bridge, (P#1, P#2 and P#3), there are two diodes in series from each connection point. There is a diode connected to B+, and therefore it is referred to as the positive diode. There is a diode connected to ground, or B-, and therefore it is referred to as the negative diode. There is a positive and negative diode in a series network for each stator phase winding. Here is where diode knowledge comes in handy.

The positive diode applies the positive alternation (+ peak) into positive voltage to draw electrons out of the positive post of the battery. When the associated sine wave is in its positive swing, the positive diode is forward biased and draws electrons out of the battery positive post. Electrons flow against the arrow in the positive diode.

The negative diode applies the negative alternation (- peak) into negative voltage to force electrons into the negative post of the battery. When the associated sine wave is in its negative swing, the negative diode is forward biased and sends electrons into the battery negative post. Electrons flow against the arrow in the negative diode. This establishes a DC current through the battery to charge it. DC current means the electrons always flow in one direction, from negative to positive, through the battery and vehicle circuits.

Any electrical circuit on the vehicle is connected in parallel to the battery between B+ and B-. Generator current flows through each circuit as it does through the battery. At no time does any diode network stop contributing its share of electrical energy to charge the battery or provide electron flow to vehicle circuits. Each phase of the generator simply "peaks" in numerical order as long as the rotor is energized and turning. The end result is a constant DC voltage and current source at the generator terminals.

All DC current that runs the vehicle passes through the diode bridge. The diode bridge generates a lot of heat from all the hard work it must perform. If the heat is not dissipated adequately, the diode bridge will burn up and the generator fails - resulting in no charging voltage and no charging current.

Some technicians have tried to take a weak or dead battery and place it in a car with the engine running to recharge the battery. First of all, never disconnect a battery cable while the engine is running if the vehicle has any onboard electronics at all (engine control module, power control module, vehicle control module, body control module, transmission control module, digital sound system, etc.) The battery acts as a voltage stabilizer to help the generator keep its output below 15 volts. By disconnecting one of the battery cables, the generator loses the stabilizing action. The generator then may go crazy and produce a major energy dump (high voltage surge) into the electrical system, possibly destroying the generator itself but most assuredly a lot of electronics in the car.

Figure 4 shows the DC charging voltage and the ripple voltage riding on the output voltage as seen on a lab scope. The ripple is created by each of the three phases going through their positive peak one after the other. The smaller the ripple pattern the better. A generator is most efficient when the ripple is less than 0.5 V AC.

Testing a Generator

Let's get to the bottom line about testing generators. Forget the industry hype about the proper way to test generators. Old wives tales abound with misinformation. Forget dedicated and usually expensive generator testers. They are designed so that a tech with no training can test a generator if he can read instructions. And never put a carbon pile load on the generator to see if it can get close to 90 percent of its rated output in amps. That's a good way to smoke a perfectly good generator. Instead, do it this way with your digital multimeter (DMM):

  1. Test the generator on the car.
  2. Test the generator voltage under the load of powering the vehicle.
  3. Test the generator current supplying the loads by watching the charging voltage drop under load.

It's so easy when you know how. Notice Figure 5. The DMM is connected to the battery terminals with the engine running and the generator producing a charging voltage. The DMM shows 14.20 volts of charging voltage; we conclude the generator is producing. Now, with the engine running at about 1500 rpm, turn on all electrical circuits, high beams, high blower, AC, wipers and radio. This creates an electrical current load on the generator. Watch the charging voltage. It should not drop below 13.5 volts under load. The higher the charging voltage is above 13.5 volts, the stronger the generator. Lower than 13.5 volts indicates a weak charging system, so look for a loose or worn generator belt. Check connection voltage drops for corrosion.

Next, turn off all electrical loads and continue to monitor the DMM reading. Increase engine rpm to 2000 and watch for a rise in charging voltage not to exceed 15.10 volts. Above 15.10 indicates overcharging. This could be caused by a defective electronic voltage regulator or a bad connection between the battery and the generator.

The charging voltage should never exceed 15.20 volts. If the charging voltage is 14.80-15.10, it should be cold weather. But even below 60 degrees Fahrenheit the charging voltage should never exceed 15.20 volts. In milder weather expect the charging voltage to be in the range of 14.10-14.50 volts. If the charging voltage is near 13.80 volts it should be warm to hot weather.

After checking a few vehicles following these simple test procedures, technicians can learn what the charging voltage range should be for each make and model. Knowing what to expect for charging voltage readings allows a technician to test a generator charging system on the car.

What are the Electrical power generators?

Electrical power generators are devices that convert mechanical, chemical, or other forms of energy into electrical energy. The most common type of electrical power generator, a bicycle dynamo, uses electromagnetic induction to convert mechanical energy into electrical energy. These simple devices are essentially reversed electric motors with a rotor that carries one or more coils surrounded by a magnetic field, typically supplied by a permanent magnet or electromagnet. In other electrical power generators, mechanical energy from steam turbines moves the rotor, which induces an electric current in the rotor coil. Electrical power generators that provide direct current (DC) typically include a mechanical switch or commutator that switches the current every half-rotation so that the rotor remains unidirectional. Large, modern generators or alternators in power stations provide alternating current (AC) for general distribution. Specialized electrostatic generators such as Wimshurst machines and, on a large scale, van de Graaff generators are principally used for special applications such as particle accelerators that require high voltages but low current.


Selecting electrical power generators requires an analysis of inputs, outputs, and portability. Typically, smaller units are movable while large devices are mounted or fixed in one location. Inputs usually include conventional fuel sources such as gasoline, diesel, propane, and natural gas; however, some electrical power generators use alternative forms of energy such as solar and wind power. In terms of outputs, some electrical power generators provide single phase or three phase AC voltage. Other devices output DC power.  For AC electrical power generators, important specifications include AC prime power rating, which is expressed in voltamperes (VA). For DC devices, important specifications include DC power, which is expressed in watts (W). As a general principle, both AC and DC electrical power generators should not be operated at maximum power output for more than 30 minutes or for periods of time exceeding manufacturer recommendations.

These range from simple electromechanical devices to advanced digital microprocessor-based controls, remote communication capabilities, sound-attenuated and weather-protected enclosures, fuel tank bases, silencers, batteries, alternators, governors, air cleaners, starting aids, and cooling options Gasoline and diesel electrical power generators often feature reduced emissions, open and pre-chamber designs, fast-burn pistons, and low-overlap cams.
